Hi!!
The solution is:
textures, materials (and meshes?) must not (!!) have initial conditions when
saving the file.
Otherwise the file gets double size especially when containing a lot of
textures and materials.

Hmm, I don't have any ready available answers...
I wish the file profiler that I suggested in the wish-list on the swapmeet
were implemented.... that would have helped I think.
Maybe you were using the old mesh on another object as well ?
I would suggest trying to reproduce the doubling effect in a file that is as
empty as possible.
Than the cause of the problem might be easyer to identify.
